A Technical Guide from a Prepreg Machine Manufacturer’s Perspective
Introduction
In the world of composite materials, prepregs are essential for achieving high performance, structural precision, and manufacturing efficiency. They’re widely used in aerospace, automotive, energy, defense, and sporting goods industries.
But beyond the textbook definition, how are prepregs actually produced? What challenges occur on the factory floor? And what role does the machine design play?
At Jota Machinery, we manufacture both hot-melt thermoplastic prepreg machines and 2-step thermoset prepreg production lines. In this article, we explain prepregs not just from theory — but from our real engineering and production experience.

1. What Is a Prepreg?
A prepreg is a composite semi-finished material made by impregnating continuous fiber (carbon, glass, aramid, etc.) with a resin matrix (thermoset or thermoplastic) under controlled conditions.
The result is a ready-to-use tape or fabric with:
- Accurate fiber-to-resin ratio
- Uniform fiber alignment
- Low void content
- Compatibility with automated lay-up systems (AFP/ATL)
Prepregs eliminate the need for on-site resin application and provide clean, repeatable processing.
2. Types of Prepregs: Thermoset vs Thermoplastic
🔷 Thermoset Prepregs
- Resins: Epoxy, BMI, phenolic, cyanate ester
- Form: Tacky (B-stage), requires cold storage
- Processing: Final cure in autoclave or oven
- Applications: Aerospace structures, wind blades, high-performance components

At Jota Machinery, we use a 2-step process to produce thermoset prepreg tape.
✅ 2-Step Thermoset Prepreg Manufacuting Process
- Step 1 – Resin Coating Machine:
Liquid thermoset resin is precisely coated onto a carrier film using a knife-over-roll or slot die system. The film thickness is typically 50–120 µm, controlled within ±5–10 µm. The coated resin film is cooled and rewound.- Step 2 – Fiber Compounding Line:
In a separate machine, the resin film is laminated with unidirectional carbon fiber or woven fabric. Compaction rollers apply heat and pressure to ensure full impregnation. The prepreg is then cooled, slit, and rewound for AFP.
This modular structure provides excellent control over resin quality, fiber alignment, and final tape tack — essential for AFP robots.
🔷 Thermoplastic Prepregs
- Resins: PP, PA6, PPS, PEEK
- Form: Dry, solid, non-tacky
- Processing: Heated and reshaped — no curing
- Applications: Thermoformed panels, EV parts, high-speed ATL
Jota’s hot-melt UD prepreg machines are based on extrusion technology.
✅ Hot-Melt Thermoplastic Prepreg Process
- Step 1 – Fiber Spreading:
Continuous fiber (carbon/glass) is spread flat with tension control.- Step 2 – Extruder Melting:
Thermoplastic pellets are melted inside a single- or twin-screw extruder at 250–400 °C.- Step 3 – Resin Application:
Molten resin is extruded through a die head onto the fiber.- Step 4 – Heated Compaction:
Pressure rollers consolidate the tape under heat to achieve full impregnation.- Step 5 – Cooling & Rewinding:
The CFRTP tape is cooled via chill rolls or air, then slit and rewound.
Output: continuous fiber reinforced thermoplastic (CFRTP) UD tape with consistent width, no tack, and long shelf life — ideal for ATL, welding, or thermoforming.
3. Where Are Prepregs Used?
| Industry | Applications |
|---|---|
| Aerospace | Wing skins, fuselage panels, AFP-laid spars |
| Automotive | Battery trays, lightweight chassis, interior parts |
| Energy | Wind turbine spar caps, hydrogen tanks |
| Defense | Ballistic panels, radomes, helmets |
| Electronics | PCB substrates (glass/epoxy), EMI shielding |
| Sports | Carbon paddles, bicycles, protective gear |
4. Key Technical Performance Targets
| Parameter | Thermoset Prepreg | Thermoplastic Prepreg |
|---|---|---|
| Resin Application | Coated on film (B-stage) | Extruded onto fiber |
| Fiber Volume Fraction | 55–65% | 55–65% |
| Resin Content Accuracy | ±2% | ±2% |
| Final Void Content (after cure) | <1% | <1% (after thermoforming) |
| Processing Compatibility | AFP, oven/autoclave curing | ATL, stamping, thermoforming |
| Shelf Life | 6–12 months (frozen) | Stable at room temperature |
5. Real Factory Challenges (and How We Solve Them)
| Common Issue | Engineering Solution by Jota Machinery |
|---|---|
| Fiber edge curl during lamination | Servo tension control + active web edge sensors |
| Resin overflow at prepreg edges | Precise die profile + lateral containment guides |
| Tape distortion during winding | Servo-controlled unwind/rewind tension + laser alignment |
| Dry spots or resin-rich zones | Heated compaction + dual-zone temperature control |
| AFP head feed failure | Edge trimming + precise slitting before final rewind |
We know from hands-on testing: great prepreg quality isn’t just chemistry — it’s mechanics, heat control, and fiber discipline.
Conclusion
Prepregs are more than just “resin-coated fiber.” They’re the result of an engineered process where every roller, heater, tension zone, and feedback sensor matters. Whether for aerospace AFP, automotive CFRTP, or multilayer PCB, your material quality is only as good as your machine.
At Jota Machinery, we specialize in:
- 2-step thermoset prepreg lines for carbon/epoxy AFP tape
- Hot-melt extrusion machines for CFRTP UD prepregs
- System integration for tension control, cooling, laser slitting, and automated winding
If you’re building the next generation of composite parts, prepreg is where the performance begins — and machine precision is where success is guaranteed.
