Empack 2027 packaging innovation

Clamshell packaging has long been a staple of retail shelves, valued for its ability to protect products, deter tampering and showcase merchandise. However, increasing concerns over consumer safety, plastic waste and recyclability are driving packaging manufacturers and brand owners to rethink the future of this widely used packaging format.

Traditionally used for products such as electronics, toys, cosmetics, tools and batteries, rigid plastic clamshells continue to provide excellent product visibility and protection. Yet the industry is facing growing pressure to balance these benefits with improved user experience and stronger environmental performance.

Consumer Safety Becomes a Design Priority

One of the most persistent criticisms of clamshell packaging is the difficulty consumers face when opening it.

Many sealed plastic shells require scissors, knives or considerable force to access the product inside, leading to frustration commonly described as “wrap rage.” More importantly, attempts to cut through thick plastic packaging can result in hand injuries, particularly for older consumers and people with limited hand strength or mobility.

As a result, packaging designers are increasingly treating ease of opening as an important measure of packaging performance alongside product protection and tamper resistance.

Sustainability Pressures Accelerate Packaging Redesign

Environmental considerations are adding further momentum to packaging redesign.

Many clamshell packs are manufactured from materials such as polyethylene terephthalate (PET) or polyvinyl chloride (PVC). Although some of these plastics can be recycled where collection systems exist, recycling becomes more difficult when packaging contains multiple materials, coatings or additional components.

As governments, retailers and consumers place greater emphasis on sustainable packaging, manufacturers are working to reduce material consumption while improving recyclability.

Industry Explores Alternative Packaging Solutions

Rather than relying on a single replacement, packaging companies are pursuing multiple strategies to improve clamshell packaging.

These include:

  • Reducing overall plastic usage
  • Incorporating post-consumer recycled (PCR) plastics
  • Introducing easier-opening features
  • Simplifying packaging structures to improve recyclability
  • Designing packs compatible with existing recycling systems

At the same time, paper-based packaging continues to expand into applications traditionally dominated by rigid plastic packaging.

Folding cartons, paperboard sleeves and hybrid fibre-based packaging formats are increasingly being adopted where product protection requirements allow, offering manufacturers additional options for reducing plastic consumption.

No Single Solution Fits Every Product

Industry experts note that packaging requirements vary significantly between applications.

Lightweight consumer goods may be suitable for fibre-based packaging, while fragile electronics, tools or high-value products often require greater impact resistance and tamper protection.

Consequently, packaging development is increasingly focused on selecting the most appropriate combination of material, design and functionality rather than eliminating plastic altogether.

Future Packaging Will Balance Protection and User Experience

As packaging expectations continue to evolve, manufacturers are evaluating the entire product lifecycle—from production and transportation to consumer use and end-of-life recycling.

The next generation of retail packaging is expected to place greater emphasis on:

  • Material efficiency
  • Consumer safety
  • Ease of opening
  • Recyclability
  • Sustainable material selection
  • Product protection

For packaging manufacturers, converters and brand owners, the challenge is no longer simply protecting products on retail shelves. Success will increasingly depend on delivering packaging that meets consumer expectations for convenience while supporting corporate sustainability goals and evolving regulatory requirements.

Although rigid clamshell packaging is likely to remain important for applications requiring visibility and durability, ongoing innovation suggests the format will continue evolving toward designs that reduce environmental impact without compromising product performance.
